We didn’t take corrosion seriously—until we started losing parts.
It began with a batch of calipers in a temporary warehouse near the Gulf Coast. After just one week, a customer reported light orange spotting. Another shipment showed pitting on rotor surfaces. That quarter, we scrapped over $26,000 in components—all because we underestimated humidity.
We learned the hard way:
You don’t warehouse auto parts in a humid region. You fight rust every single day.
In a tropical or coastal environment, corrosion doesn’t need much to take hold:
Relative humidity above 60%
That’s enough to trigger condensation on cold metal surfaces—especially in unsealed crates.
Porous packaging materials
Cardboard or wood can absorb moisture, turning containers into micro-greenhouses.
Touch contamination
Even a sweaty fingerprint can corrode zinc-coated parts in days.

We made small changes that had big impact:
Raised the floor level
Concrete absorbs moisture. We switched to an epoxy-sealed, raised grid platform in our main aisleways to keep parts dry from the bottom up.
Installed dehumidifiers + smart sensors
Instead of air-conditioning the entire warehouse (which is expensive and wasteful), we now control humidity zones using industrial dehumidifiers and IoT-linked humidity sensors. If RH hits 55%, we get a mobile alert.
Built vapor barriers
We line our warehouse walls with reflective insulation and polyethylene sheeting, especially on sun-facing walls.
Warehouse strategy doesn’t stop with architecture. We built routines that our floor team can actually follow:
Apply VCI (Vapor Corrosion Inhibitor) film and paper
We wrap key parts in VCI-treated poly bags. The protection lasts up to 24 months and doesn’t require oil or grease coatings.
Limit warehouse dwell time
Any item sitting on the shelf for 45+ days gets repackaged or inspected. We assign “corrosion risk scores” based on material, exposure history, and climate conditions.
Don’t open crates too early
Once moisture-resistant packaging is breached, the countdown begins. Our receiving team logs open-time stamps, and shipping completes repackaging within 6 hours.
A supervisor in our Mexico site put it best:
“A rust-free part is a moving part. Get it in, get it out.”
Location: Coastal Florida warehouse (mean RH 73%)
Humidity Control: Dehumidifiers + smart hygrometers (connected via Zigbee)
Floor: Polymer-coated mezzanine + pallet racks with airflow gaps
Packaging: VCI film, sealed bins with silica gel, labeled by exposure class
Staff Routine: Daily temp/RH checks, monthly corrosion inspections, rewrap SOP every 60 days
Since these changes, our corrosion-related loss rate dropped from 3.6% to 0.2% over 12 months.
